Who knows if "they" are listening? Maybe if someone pointed this out to them... hmm, an easy opportunity for them to perform free market research.
Wow, I didn't know any manufacturers made anything like it! It sure would be nice if I didn't have to sew it on myself!
I've never tried it with anything but felt for two reasons: I wanted the material to be thick enough to keep it from bending over the metal so hair would be as protected as it could be. Felt also has a certain level of friction, so barettes that used to slide out of my hair actually stay in after I've "felted" them. So, if you use another, thinner material, you may get less hair protection because the edge would still be relatively thin and could cause hair bending. (I find that even those ponytail holders which are thin elastics damage my hair to some extent - even if I use the ones with no metal that are called ouchless).
My hair is fairly thick (if I measure around the base of my ponytail, it's about 3 and three quarters inches (9 1/2 cm.) around...if that helps you compare with yours). After felting about 10 of my barettes, I can still fit all of my hair in all of them except for one. So I just use that one for half up hairstyles, and the felt helps it grip so it doesn't slide out, even if I don't clamp much hair. So, it's possible your hair won't fit afterward, but you will have to decide. You can try stuffing some felt in there and seeing if you can close it around your hair before you start sewing it on.
If you try it with another material, let me know how it goes!

Someone very graciously posted their site for covering metal barrettes.
site with instructions for making metal barettes hair safe: http://www.geocities.com/thespookstress/index.html My question is that could something else besides felt be used to cover the metal? I have really thick hair and I think the felt would take up too much room.
I did buy one Goody barrettes that had the metal bars covered with plastic. It still eats my hair but not as much as regular ones.
